Coupling efficiency depends exponentially on the total series resistance. With η = exp(−π R_total / Z_0), a 13.4 Ω loop that holds R_total at 5 % of Z_0 reaches 85.5 %, and the same loop at 10 % reaches only 73 %. Measured production machines sit at 75–85 %, which corresponds to R_total between 5 % and 9 % of Z_0, so hold the loop under 5 % and keep tanδ at or below 0.1 %.
- Compute Z_0 = √(L/C) before choosing any component
- Hold total loop resistance below 5 % of Z_0
- Keep the dielectric term near 0.1 % of Z_0 with a Class I part
- Slowing the edges is cheaper than raising the pre-charge voltage
- Log Q or coupling efficiency on every ignition event
Compendio
Plasma cutter ignition relies on a high-frequency oscillator that converts a DC charge into a kilovolt burst, and measured machines deliver only 75–85 % of the stored energy to the gap. This article gives the storage, resonance and quality-factor equations, the resistance-to-impedance ratio that sets coupling efficiency, four loss mechanisms, five optimization strategies, and the dielectric numbers that keep Q high.
1. Introducción
Every plasma cutting torch ignition starts with a high-frequency oscillator. The circuit turns a modest DC charge into a train of kilovolt oscillations that breaks down the electrode-to-nozzle gas gap.
Measurements on production machines show that only 75–85 % of the energy stored in the tank capacitor reaches the discharge volume. The rest becomes heat in the switch, the capacitor and the winding, and a small part radiates from the loop.
The cost is not only energy. A 10 % coupling loss forces either a higher tank voltage, which stresses the capacitor and the insulation, or a longer ignition time, which costs throughput. Repeated failed attempts also erode the nozzle and the pilot-arc contacts.
This article gives the energy-flow equations, the four loss mechanisms seen in practice, five optimization strategies ranked by return on effort, and the component numbers that turn the arithmetic into a result.
2. Mecanismo central
2.1 Stored energy and peak current
The tank capacitor charges to V_C and then discharges through the primary winding of the ignition transformer.
E_stored = ½ C V_C²
where E_stored is the stored energy in joules, C is the tank capacitance in farads, and V_C is the pre-charge voltage in volts. A 1 nF tank at 10 kV holds 50 mJ.
i_peak = V_C √(C / L)
where i_peak is the peak primary current, L is the total loop inductance in henries, and the other symbols carry the same meaning as above. The same 1 nF tank with 180 nH of loop inductance drives 745 A of peak current.
2.2 Resonant frequency and characteristic impedance
The oscillation period and the impedance that the loop presents to the current both come from L and C.
f_r = 1 / (2π √(L × C))
where f_r is the resonant frequency in hertz, L is the loop inductance in henries, and C is the tank capacitance in farads. With L in nanohenries and C in picofarads, f_r in megahertz equals 5033 divided by the square root of their product. The 1 nF and 180 nH pair oscillates at 11.9 MHz, and Z_0 = √(L/C) comes to 13.4 Ω.
2.3 Quality factor and coupling efficiency
The loaded quality factor compares the loop's characteristic impedance with everything that dissipates energy in it.
Q = √(L / C) / R_total
where Q is the loaded quality factor, and R_total is the sum of the switch on-resistance, the capacitor ESR, the winding resistance and the radiation term. A 13.4 Ω loop with 671 mΩ of total resistance runs at Q = 20.
η_coupling = exp(−π R_total / Z_0) = exp(−π / Q)
where η_coupling is the fraction of the stored energy that reaches the gas, R_total is the total series resistance, and Z_0 is the characteristic impedance. The relation is exponential, so small resistance changes move efficiency a long way. Q = 20 returns 85.5 %, Q = 40 returns 92.4 %, and Q = 80 returns 96.1 %.
One number of physical importance sits inside R_total. At resonance the dielectric contribution to ESR equals tanδ times Z_0, so a Class I dielectric at tanδ = 0.1 % adds one part in a thousand to the loop impedance. A Class II part at 1.5 % adds fifteen.
Fig. 1 — Coupling efficiency falls exponentially with loop resistance, so 5 % of Z_0 returns 85.5 % while 15 % returns only 62 %.
3. Puntos débiles de la ingeniería
Pain Point 1: Switch and loop resistance
Switch on-resistance plus 80–200 nH of stray inductance and copper loss can carry 40 % of R_total. Designs tuned on paper at 25 °C ignore the fact that the switch resistance rises 60–80 % at 85 °C junction temperature, so Q falls exactly when the module runs hard.
Pain Point 2: Capacitor ESR and dielectric absorption
Commodity film parts show ESR that climbs with frequency and dielectric absorption of 1–3 %, which returns charge to the loop after the discharge and distorts the envelope. A tank capacitor with high ESR can double the number of oscillation cycles needed to reach breakdown voltage.
Pain Point 3: Transformer leakage and inter-winding capacitance
The ignition transformer stores energy in its leakage field instead of delivering it to the secondary. Its inter-winding capacitance also rings with the secondary leakage inductance at a frequency that misses the gap breakdown window, so that energy radiates or becomes heat.
Pain Point 4: Cold-start and thermal drift
Machines start at 10 °C and run with 70 °C internal air. Ferrite permeability moves the inductance over that range, and an oscillator tuned cold can shift resonance by 15–20 %, which costs 5–8 % of coupling when the machine is at full duty. A Class I capacitor holds its own contribution under 0.3 %.
4. Pasos del diseño
Strategy 1: Cut loop inductance and resistance physically
Route the tank loop as a short, wide, planar path, and use paralleled MOSFETs or SiC devices with lower on-resistance. Target total loop resistance below 5 % of Z_0, which is what the 85 % efficiency figure requires.
Strategy 2: Choose the capacitor on measured high-frequency ESR
Especificar N4700 (T3M) Class I parts: a SrTiO3 dielectric with tanδ at or below 0.1 %, a temperature coefficient of ±30 ppm/°C, 1 kV to 100 kV ratings and PD below 5 pC. One component improves Q, f_r stability and the dielectric loss term together. A commodity condensador de película works against all three.
Strategy 3: Add a synchronous drive for the first cycles
Drive the switch in phase with the resonant frequency for 2–4 cycles instead of letting the oscillation ring down. The added energy raises the peak voltage at the gap by 25–40 % without raising the pre-charge voltage.
Strategy 4: Characterize and compensate the transformer
Measure leakage inductance and inter-winding capacitance on a network analyzer, then add a small snubber or a tuned secondary network that absorbs the unwanted high-frequency modes and leaves the fundamental resonance alone.
Strategy 5: Derate for temperature in the control firmware
Read the module temperature and raise the pre-charge voltage slightly at the hot end to compensate for the drift of L and C. The oscillator then stays at its designed Q point across the full duty cycle and the full temperature range.
Strategy 6: Log coupling efficiency on every event
Encajar un HVRGHP divider and a Rogowski coil to the loop, and compute the ratio of delivered to stored energy per ignition. A falling ratio points to capacitor aging, winding degradation or a drifting switch before the misfires start.

Three properties set the coupling efficiency ceiling: the loss factor, the temperature coefficient and the partial-discharge floor. HVC builds N4700 parts for all three.
Seis parámetros que importan aquí
- tanδ at or below 0.1 % holds the dielectric term of R_total at one part in a thousand of Z_0 at ignition frequencies, which is where the loop loss budget is decided.
- ±30 ppm/°C holds the resonant frequency inside 0.3 % from −20 °C to +70 °C, so the cold-start detuning penalty disappears.
- 1 kV to 100 kV ratings cover pilot-arc igniters through high-energy main-arc injectors with one qualified dielectric system.
- PD below 5 pC means no internal discharge inside the body, so the capacitor neither radiates noise nor degrades across millions of ignition cycles.
- El HVCT8G screw-mount cylindrical package supports the tight planar loop that low inductance requires, with creepage that survives the cutting cell.
- Field record: an HVC 40 kV / 441 screw-type capacitor replaced international first-tier parts in high-voltage field-service programs, and the same construction matches the electrical parameters of referencia cruzada candidatos.

6. Preguntas frecuentes
Q1: What sets the coupling efficiency of an ignition oscillator?
The ratio of total series resistance to characteristic impedance. With η = exp(−π R_total / Z_0), 5 % of Z_0 gives 85.5 %, 2.5 % gives 92.4 %, and 10 % gives 73 %.
Q2: How much loop resistance is acceptable?
Below 5 % of Z_0 for an 85 % result, and below 2.5 % for 92 %. A target of 15 % of Z_0 returns only 62 %, which is worse than the 75–85 % that production machines already measure.
Q3: How much does the capacitor contribute to R_total?
At resonance the dielectric term equals tanδ times Z_0. A Class I part at tanδ = 0.1 % contributes 0.1 % of Z_0, while a Class II part at 1.5 % contributes 1.5 % and moves the efficiency by 4 points.
Q4: Is it better to raise the tank voltage or slow the edges?
Slow the edges. Raising V_C raises i_peak in proportion and stress on every part in the loop, while reducing loop resistance raises efficiency without adding voltage stress anywhere.
Q5: What does a 1 nF tank at 10 kV store?
50 mJ, from E = ½CV². With 180 nH of loop inductance the peak current reaches 745 A at 11.9 MHz, and the characteristic impedance is 13.4 Ω.
Q6: How does temperature change the resonance?
Ferrite permeability moves the inductance over a 10–70 °C range, which accounts for most of a 15–20 % shift. A Class I capacitor at ±30 ppm/°C keeps its own contribution under 0.3 %.
